From traditional horizontal double-arm Z-blade kneaders to modern vertical planetary kneaders: an engineering guide to mixing ultra-high viscosity doughs, rubbers, and composites.
When fluid viscosity exceeds 1,000,000 cPs and transitions into a solid, non-flowing "dough" or "putty," conventional dispersers and multi-shaft mixers fail. Process engineers manufacturing BMC/DMC composites, hot melt adhesives, silicone rubber, and high-density carbon pastes historically relied on Horizontal Sigma Kneaders (Double-Arm Z-Blade Mixers). While robust, traditional horizontal kneaders pose severe operational headaches: "How do we safely discharge sticky rubber, how do we clean the massive internal tank without hours of manual labor, and how do we prevent vacuum leaks around the horizontal shaft seals?"
Today, POLYC provides a dual-tiered solution. We manufacture heavy-duty traditional Sigma Kneaders with tilt-discharge and screw-extrusion mechanisms for legacy processes. Simultaneously, we engineer the modern upgrade: Vertical Planetary Kneaders (Double Planetary Mixers) paired with Hydraulic Ram Presses. This vertical architecture completely eliminates horizontal shaft leaks, allows for -0.098 MPa deep vacuum, and ensures 99.5% clean discharge with interchangeable mobile vessels.
Whether you require the brute-force shearing of a horizontal Z-blade or the zero-dead-zone hygiene of a vertical planetary system, POLYC custom-engineers the torque and kinematics to match your material's exact yield stress.
POLYC Vertical Planetary Kneader (Double Planetary Mixer) integrated with a Gantry Hydraulic Ram Press—the modern, easy-to-clean alternative to traditional horizontal Sigma Kneaders.
| Engineering Metric | Traditional Sigma (Z-Blade) Kneader | Vertical Planetary Kneader |
|---|---|---|
| Kinematic Motion | Two horizontal Z-blades rotating inward at different speeds (friction/tearing). | Two twisted spiral blades rotating on their axes while orbiting the tank. |
| Viscosity Limit | Up to 5,000,000+ cPs (Extreme Dough) | Up to 3,000,000+ cPs (Heavy Pastes/Putty) |
| Discharge Method | Hydraulic tank tilting or bottom screw extrusion. | Mobile tank rolls out to a Hydraulic Ram Press for 99.5% clean extrusion. |
| Cleaning & Changeover | Difficult. Requires manual scraping of fixed internal blades. | Easy. Blades lift out; mobile tanks can be swapped instantly. |
| Vacuum Integrity | Prone to leaks at horizontal shaft seals submerged in material. | Superior (-0.098 MPa). All seals are safely positioned above the material line. |
*Note: Sigma kneaders remain the gold standard for bulk rubber and heavy BMC/DMC composite mastication. However, for high-value thermal pastes, silicones, and adhesives where rapid color changeovers and zero contamination are required, the Vertical Planetary Kneader is the modern industry standard.
Process Profile: Processing solid rubber blocks or hot melts that require immense tearing force and high-temperature thermal oil heating.
Optimal Configuration: Horizontal Sigma (Z-Blade) Kneader. The heavy cast-steel Z-blades physically tear and stretch the solid rubber against the saddle of the mixing trough, generating massive internal friction.
Process Profile: Highly viscous but flowable pastes (up to 2,000,000 cPs) requiring absolutely bubble-free vacuum degassing and frequent batch/color changes.
Optimal Configuration: Vertical Planetary Kneader. The twisted spiral blades lift out of the tank for easy cleaning, while the hydraulic ram press extrudes the paste directly into cartridges without entraining air.
Process Profile: Bulk Molding Compounds filled with fiberglass that require intense kneading to wet out the fibers without pulverizing them into dust.
Optimal Configuration: Horizontal Sigma Kneader with Screw Extruder. The tangential Z-blades gently fold the fiberglass into the resin, and the built-in bottom screw reverses to extrude the finished composite log.
Process Profile: Food-grade or pharmaceutical doughs requiring high sanitary standards, SUS316L mirror polishing, and rapid tilt-discharge.
Optimal Configuration: Sanitary Sigma Kneader with Hydraulic Tilt. Polished stainless steel trough tilts 100 degrees via hydraulic cylinders to instantly dump the dough batch into waiting trolleys.

In a traditional horizontal kneader, the two Z-shaped blades can be configured in two ways. Tangential blades spin at different speeds, creating a tearing action as material is pulled between them—ideal for breaking down solid rubber. Overlapping blades sweep over each other's path, providing a gentler folding and discharging action—perfect for fiberglass composites (BMC) where excessive tearing would destroy the fibers.
A horizontal sigma kneader has a "saddle" at the bottom where material can sometimes stagnate. Furthermore, its shaft seals are completely submerged in the sticky paste, leading to inevitable wear and vacuum leaks. The Vertical Planetary Kneader solves this by mounting the blades from above. The blades orbit the entire vessel circumference, sweeping the walls with millimeter clearance. Because all seals are above the fluid line, deep vacuum (-0.098 MPa) is flawlessly maintained.
Kneading millions of centipoise generates extreme mechanical friction. If processing hot melt adhesives, the kneader must be heated using thermal oil jackets up to 200°C. If processing reactive polyurethanes, the friction heat must be rapidly extracted using chilled water jackets to prevent the dough from vulcanizing or curing inside the machine.
The cost of a kneader is heavily tied to its transmission. Tearing apart solid rubber blocks requires massive torsional force. Upgrading to heavy-duty hardened helical-bevel gear reducers to prevent gearbox failure under extreme loads significantly increases the initial investment.
Basic horizontal kneaders use a simple hydraulic tilt cylinder to dump the dough. Advanced models feature a built-in reverse-screw extruder at the bottom of the trough, allowing the dough to be extruded continuously into a pelletizer or molding die, which adds substantial cost.
Standard heavy carbon steel is cheap and robust for construction mastics. However, pharmaceutical, food, or electronic-grade kneaders must be forged from SUS316L stainless steel, fully mirror-polished ($Ra \le 0.4\,\mu\text{m}$) inside to ensure zero contamination and easier cleaning.
Upgrading an atmospheric kneader to a deep vacuum system requires reinforced, thick-walled vacuum lids, specialized double-acting mechanical seals on the shafts, and liquid-ring vacuum pump stations, pushing the machine into the premium pricing tier.
